Welcome to the forum.
I have a feeling you might have problems with the MEMORY on your player. Either the file system on it is corrupted or your player has been 'hacked' to show 512MB of storage when in fact it might have a smaller memory chip (ie: 128MB).

Try the following:
1. Move all your files off your player somewhere on your computer.
2. Plug your player into your computer and FORMAT it. 512MB should easily format as FAT from Windows Explorer. Otherwise you can use the "Disk Tool" from MP3 Utilities.
3. After the format, from Windows Explorer, right click your MPx player's drive then choose Properties.
4. Check how much disk space is showing now after the format.
5. Now load your songs back on and see if it players after 40 songs.

Also check how much disk space is FREE after your load all your songs.

If you still are having problems, then try:
6. Formatting your player using the Disk Tool from MP3 Utilities. Choose the "LOW" format option and make sure you set the "Encryption/Partition" to 0MB instead.
7. Now check the total disk size of your MPx player from Windows.

Try those and let me know of the result.
