The 4GB that corrupts over 1GB is most likely a 1GB.
Fat format if you can, hacked chips sometimes will not let you format in Fat.
The MP3 Disk Tool is part of MP3 Player Utilities which also contains the AMV Converter.
You will find several versions of the utilities in the Downloads>Tools section.
I have replaced batteries in 3 players with iPod replacement batteries all run perfectly fine with hugely increased playtimes. You are really governed by what size battery you can use though. I have seen replacement batteries for nanoclones on eBay just do a search for "MP3 Player Battery" and they will come up.
I am not sure why you are having problems with your text files. Have you tried creating a short sample in notepad and see if it works.
