bugi , when you say you checked the memory, did you format it with MP3 Utilities Disk Tool or you opened and verified the chip number against the manufacturer?
In some cases, the chip number might be stamped wrongly, a 256 or 512MB might be stamped 1GB.

I'll suggest a format if you haven't yet done so, the guide is Here.
It could be that some parts of your memory chip might be corrupted or have bad sectors.

bugi , well looks like your player was hacked memory. The symptoms of format errors or restarts after a certain number of music/video files are tell-tale signs of memory hacks.

There is nothing you can do really, as simply you only had a 512MB chip hacked to show 1GB. You can double check by opening the player and check the serial number of the memory chip (largest square chip) against the manufacturer's website.

What i'll suggest is you contact your seller and demand either a full refund or partial refund.

bugi,

Unfortunately if you lost memory due to a format, then it means your player had been 'hacked' to show more memory than the actual memory chip that is installed in your player.

This explains why you get "format errors". This is happening because you are trying to copy or access files on the 'hacked' memory section.

By formatting, it has wiped out the hack on your player and shows the true this. This should now solve the format errors as it won't try to copy or access something that wasn't there in the first place.

It's a real shame that they are hacking 1GB player too. 4Gb and 8GB players are more common but that's understandable because buying a 4GB player for about USD$60-USD$80 is too good to be true. However, hacking a 1GB is not as common.

Have you mentioned this to the seller? You should think about taking some action against them for cheating you with a hacked player though.
